Hopefully we've supplied enough information for the developer(s) to quickly zero in on the cause.

The only affected category that you had set for Movie sorting is "movies",
which is a category you don't have. This won't work.
Probably you once had a movie category, which was later removed.
You can argue that SABnzbd should notice this, but what would the appropriate reaction be?
Fact is that if you check affected categories in Sorting, none will be selected and as
soon as you click "Default" and "Save", the situation is corrected.
Yes, the UI isn't really great and intuitive in this case, but a tool with so many
features as SABnzbd will never be optimally intuitive.

You won't convince me of a causal relationship without further supporting evidence.
Each job in "incomplete" is processed in isolation.
Not a proof, but I always have a truckload of unfinished junk in my incomplete folder without ill effects.

And how right you are. The number of files in INCOMPLETE also appears to be a red herring.

After a short period of time downloading episodes and placing them into their proper Season folders, followed by a day of SAB not running at all... I fired it up tonight and it arbitrarily decided to start unpacking them into the TV folder again. I made ZERO changes to SAB (I was off fighting a recalcitrant hardware firewall.)

After SAB downloaded three new EPs sent over by SickBeard and put them in wrong folders I replaced the existing SABNZBD.INI file with the one I previously sent to you named "sabnzbd - No Problem.ini". I then re-downloaded one of the EPs and SAb unpacked it into the proper Season folder.

You are using SABnzbd and SickBeard together?
As far as I know, you should not be using SABnzbd's sorting,
but rely on SickBeard instead to do the sorting work.

I will certainly look into using Sickbeard as the post-processor if we can't find a solution to this problem.

Please correct me if I'm wrong but SAB and Sickbeard pretty much work autonomously to each other. Each in their own sandbox, so-to-speak, and pass messages back and forth via file (NZB) and API (HTTP). While Sickbeard can perform its own post-processing of downloaded programs, these types of operations seemed more suited to SABs wider library of processing options. In my initial research into the XBMC/SABnzbd/Sickbeard software family I found SABnzbd to be more popular in the Download/Sort/Categorize/Rename/Cleanup role than just as a simple downloader. So that is the configuration I decided to implement.

Regardless, I don't see how that pertains to the issue at hand. To my knowledge Sickbeard does not communicate any file-name or path-specific information to SAB when telling it to get and process a show. It just dumps an NZB containing news article information in the WATCH folder and says, "Git'er done!"

The problem I'm encountering is SAB-specific. It doesn't matter if Sickbeard initiates the download or I go to my favorite Usenet Indexer and create an NZB from there. SAB still intermittently ignores its settings and creates individual folders for each and every EP it downloads. It does not matter if Sickbeard is even running or not.

Not true, all information for the sort function is in the NZB name and the category.
So if NZB names are not properly structured or a category that's not listed as "affected category" is used,
then sorting will fail.

Please bear with me. As I learn more about SAB (and Sickbeard) I'll be able to formulate my questions and hypotheses better.

I don't see anything about the NZB filename nor its contents that might trigger SAB to create a new folder instead of place it in the appropriate Season folder.

At 8:43pm Bones.S07E12.720p.HDTV.X264-DIMENSION.nzb is handed over by Sickbeard:

This now makes me realize I may have been close about the problem right from the very beginning?...

"Starting PostProcessing on Bones S07E12 720p HDTV X264-DIMENSION => Repair:True, Unpack:True, Delete:True, Script:None, Cat:tv" is from the original, untouched INI file. It DOES NOT move the file to the proper folder (and appears to skip quite a few additional processing functions.)

"Starting PostProcessing on Bones S07E12 720p HDTV X264-DIMENSION => Repair:True, Unpack:True, Delete:True, Script:, Cat:*" is from my hand-edited INI file and seems to process everything normally.

What do you think?

The difference is in the category.
Check your "affected categories" for Season Sorting.
You should mark "Default" and "TV" both.

So, when something is sent with category TV, it won't be sorted.
Because it looks like you do not have this category (and obviously also not enabled).

Okay, so what should I have there?

Again, it was working fine for a time after install and then for some reason stopped working. I don't know if it was something I did that caused it.

To whom should I report this as a bug? If I did not cause this then it is a bug that should have some error-checking code slapped on it. If I did cause this then it was through the GUI interface, which shouldn't allow ignorant newbs like me to inadvertently put the software into such a configuration. =8-)

Add a TV category in SABnzbd and mark it in Config->Sorting as an affected category.

I've added a new category as:
TV (which gets converted to lowercase upon saving) | Priority=Normal | Processing=+Delete | Script=Default | Folder/Path=NULL | Groups/Indexer tags=TV*
Under Config=>Sorting=>Series Sorting I highlighted "tv" and selected "Save Changes"

I'll let you know how it goes.

Edit: Newp. Didn't fix it. Changed Script=Default to Script=None...
